I entered this post in the Techniques thread so the files would not be lost.
Here are some photos of the way I make my flap sanders now. I purchased my Air Die Grinders from HarborFreight.com they were on sale for about $7.00.

The roll I received was two inches wide and 365 yards long, 180 grit, more sandpaper then I will ever use.
Sanders 2.5 to 3 inches work best for me. They last a long time. After they get broken in they sand and buff the carvings, they need to spin at high speed. The clean up only takes a few minutes.
