Good thought, this test only requires pulling the flex-cable out of the Z-truck.

If I recall correctly, that cable-catching was an issue after they changed the motor cooling-fins.
They started putting washers behind the two screws on the left side of the top plastic - that the flex cable sticks through.

Check for junk behind the Z truck jamming the belt. I had a Z failure that was a wood chip in there. Had to remove the Z truck to get it clear.

Guys, I appreciate the advice, but please read the whole thread for details before you post suggestions, as some thing have been ruled out.
I've already stated that there is no belt obstruction.
It's a mechanical (read: feels 'hard', metallic, like rolling over a notch) clunk, I know what wire cable interference feels like- this has no 'give'.
Also, I've stated that the interior is dust-free when running, and it bears mentioning now that I've only run the 1/16" carving bit with no cut-outs or cut-off of pieces, so all there's been is dust- no chips or chunks.
I'm starting to think about whether it's something on the motor side.

The posts about taking the Z motor off or taking the flex shaft out do not conflict with your posts.
Popping the flex shaft off is a simple test to make sure it isn't catching on the top plastic.
Taking the belt loose will tell you where the problem lies.

Your gear shaft could be broken , it happen to me not to long ago , you would have to take the motor and casing of to check

I would first do as DocWheeler suggested. Take off the allen bolt with the spring on top and loosen the two screws holding the z motor pack on. Now, with the belt loose, try it again. You will be able to tell whether it is the truck or the motor.

I think it is a roller. The rollers only go around once as the truck moves from top to bottom whereas the gears go around more than once. A bad gear would have reoccurring bad spots.
