1/16 is the carving bit, 1/8 is the smallest cutting bit. For small inlay, you're better off with the laser. The CW would probably be OK with Marquetry and larger inlay. But you won't get...
Looks like the original piece was broken, then scanned. The spot on the outside becomes less noticeable when you frame it in a rectangle and set a carve region.

A cross piece sounds good to me, depends on what light effects you want. Otherwise to edge join, like everyone else said, just make sure your edges are flat and 90° (most table saws with a good...

I'm not positive (because I'm not sure how CW looks at things), but in general, programs are more interested in the actual Pixel count, as opposed to Size.
So if for instance, you had a 2"x2"...

For more complex stuff I've been using CorelDRAW, filling black... exporting as JPG, then importing into CW. Then use CW's outline feature. You can just thicken up the lines and not fill within...
Dspeers, I tried it too, but it won't give you a 3D look. Those are rendered to look good to the eye, but the depth based on the shades will be incorrect and engraver poorly.

It can be done if the cogs are rounded over (to allow for the 1/8" cutting bit). But I haven't done one.

Try using a different browser when printing, like Mozilla Firefox. It seems to handle it better. Also before you print, go to File -- Page Setup then change some stuff. Play around, like reducing...
