Thanks fellows for the pattern help, the foam carving came out well, I just have to make a couple
of adjustments and find some old rustic wood to fit the project.

What material did you use to create the sign? Looks like it held the detail very well. Neat sign!

It's 3/4 foam insulation for the walls of houses, it comes in a 4' x 8' sheet.
It use it all the time so I don't mess up some good wood.
You are wright about the detail. I can also see where I need to make changes.

I recently attended the International Sign Association convention here in Orlando (next year it's in Vegas). Met a couple foam manuafacturers and they gave me some good sized samples of their foam board to try. Looking for a couple good projects that will allow me see what level of detail I'll get. The stuff is about $10-$12 a square foot but they each said you can get good results priming and painting. It's pretty much the industry standard but I'd prefer using wood for final. It just feels warmer than paint.

How is the foam to carve regarding cleanup - do you have a dust hood and does it do a good job with that foam? I have carved PVC board and it is a lot messier than wood.

The foam sticks a little, during the carving I blow out the excess on the truck and in and around the machine.
The DC insert picks up most of it. It is not a problem. after the carving I go in an blow out the board sensor and
in the rail areas too.

Just for grins and giggles, put half fine steel-wool pad in a cup or more of vinager and let it sit for a few days.
When the fluid (strained) is applied, it looks weathered.

We went through a lot of steel wool in electronics class. It seems that if you take a 9 volt battery and...... well, never mind, but it was good for a laugh! LOL

I just made a weathered project using this technique. It works well. I'll try to remember to take a picture and post.

I have a few questions about this process, after you apply the liquid, how long do you let it dry?
can you paint over the it? Can you apply a sealer? do you apply a sealer before you apply the liquid?
Maybe you can me some tips or steps that you used .

I have just experimented with the solution, I have not tried to seal it with anything.
On some woods, like maple, the finish is hard, and on others like poplar, the
"weathered" finish can have a lot of it scratched off fairly easily.

I would think that most flat-clear finishes would work to keep it looking old.

To speed things up a bit .. I drop an iron suppliment pill in the vinegar n stir ... Ready to go in a few minutes ... I sealed it after and I painted over it also.. Just brush it on and let it sit... It doesn't work like stain .... U don't have to wipe it off ... The more Tannic acid in the wood the better it works ... White Oak has lots of acid, so this works great on it ....

Yes, you will get a solution that will interact with tannic acid fairly quickly.
The longer it "ages" before applying, the browner it gets.

As for how long to let it "work" or dry - just think of it as water and let dry accordingly.
When I sanded off the "weathered" looking surface, the poplar under it had a "well dried and aged" appearance.

As promised, here is the project I just completed with the aging technique using steel wool and vinegar. I used the old wood background I got off the forum and then the letters were just raster. I applied the mix over the whole thing then at chief2007's suggestion I lightly sanded just the letters to leave them with a distressed look.

I really like how it turned out.

Thanks for the picture, that's just what I was looking for.
Yes Doc we add some different colors to the letters and maybe wipe off the paint
and try to give a older look.

Here is step 1 on the finishing process, vinegar and 2 iron pills.
I do plan to add more colors and try to make it look aged also.
more to come.
This is fun instant old, I'm sure glad this doesn't work on people.
